^making local backup (ie to phone) I know can use MyBackup (got normal, pro and root version). Never personally used it but it's quite popular. As for a desktop application to do the job, not sure about that...

1) Format - The phone cannot format and partition a fresh sd card by itself. If formatting has not been done the sd card will not mount. Tried mounting in recovery also didn't work.
Need to do formatting on computer. I used the windows built-in one and it worked (though took 30 minutes for a 'full format')
2) Transfer - The real pain is transferring the small files. The limitation of the current implementation is that only one file can be copied at one time. Not a phone problem coz I'm using a card reader to do the copying. More of a technology limitation.

Hmm, apparently HTC service center can fix loose hinges.
I had the sleeping beauty bug plague my DZ only after a couple of months in, so I couldn't get it swapped. So I sent it in to SiS distribution at Glenmarie to get it fixed. I also requested them to tighten my hinge 'cause it was getting loose and could not close properly (it shakes when closed, like a table with uneven legs).
Got it back last week and works fine, running with 1.82 ROM and no more loose hinge. It's not as snappy as when I bought it, but it' better than when I sent it in and it now closes nicely.
Just a small FYI incase your hinge is loose and don't want to DIY repair it.

isn't it possible to just use 2 card readers, and copy everything from the old to the new sd?.......

Nope. Have you tried copying a desktop game file (I'm sure Dota players know this) from desktop to thumbdrive/removable media? It's the small files that bog down the transfer. Big files transfer fast, but the small files kacau. Try transferring a folder, one zipped into a .zip, one as it is. The .zip will transfer much much much much faster.
Anyway, @scnix, how long does it take from you leaving the phone with service centre to you getting it back?

^that was quick.
Finally took the leap of faith and flashed CM7 nightly #42. Rebooted after first boot coz ppl say if turn on wifi after first boot will have boot loop. Everything works fine. The FPS is definitely higher than on Froyo. Combine with LauncherPro it's like, awesome. GPS broke so I'm going to try that EFS wipe tool on XDA later when the weather gets better.
Can't wait for stable #2! I guess I'll be rocking this gingery bread for now.
EDIT: EFS wipe tool works like a charm.
The higher FPS almost makes it feel like a whole new OS. Like seriously.

The technical specs is identical, except for the banding. I think the Merge is a world phone supporting both CDMA and GSM.
Physical difference is the sliding mechanism. Also the physical keyboard on the Merge has directional buttons, but lacking the optical trackpad of the Z.
Wouldn't comment on the built-in memory but it's most likely be the same as Desire Z, ie 1.1GB user accessible.

^lol what did you do? Updated stock ROM before rooting? Rooted using Visionary?
just checked the user list. You rooted using Visionary, but your ROM is 1.84. Visionary only works with 1.34. This is because Visionary wasn't updated to attempt root beyond 1.34. 1.34 utilises the rageagainstthecage (RATC) exploit. >1.34 uses the PSneuter exploit. You will have to explore this path if you're still interested in rooting your phone.
In short, Visionary is crap. I made that clear in the front page.

I perm rooted using visionary..dat was 1.34 then updated to 1.84..lose root.. I dnt really bother abt rooting coz i got what i nid.. But i lost the chance to modify the mms.apk with 1.84 coz on 1.84, mms still doesnt work!
