Go to car repair shop with wireman, they can rewire the whole car,or check wiring and fix any faulty lines.

i have decent amount of experience doing wiring. my best advice to you is go and get a new headlamp harness.. 8 out of 10 wiring sifu dont know the basics of wire sizing, they dont even joint the wires properly, cut, twist, tape up, this is a recipe for future problems. not to mention how many times ive seen building wiring and building wire connectors in vehicles. The type of wire used differs, as automotive wiring are in much harsher conditions and is subject to vibrations. A good wireman will be able to make you a new automotive grade wire harness for the headlamp. or you could just buy a new one.

So buying a new one can solved wiring issue? I was worried the wiring that extend to the body are damaged as well, not sure buying a new lamp can solve the issue.

Yesterday was advised by a experienced foreman, if can try to repair the wire as priority because that is your original lamp from the manufacturer. If change a new one from China or Taiwan yes it's cheap but can't guarantee the built quality.

Wireman quoted me RM500 for both lamp

i didnt mean buying a new headlamp, i ment the headlight harness.. worse case if the headlamp harness integrates into the entire body harness without a socket to detach then the next best thing is to make a new section and connect it into the existing wiring. without looking at the car, i cant tell for sure where the problem is. All the best..

dun understand what cord set plastic you talking about... can show the melting parts?

my case was loose connection/arcing causing socket to melt... diy replace for rm 6...

lost of light output can be from oxidation/hazing of reflector/lenses, aging bulb or oxidation of connectors... just make sure you are spending on the correct problem...

Something like this, but more worst, the whole cable dont have the (black)plastic covered on the wire. The bare copper wire and tangling each other
So sometimes when vibrated, the cable will triggered and disable my light, then sometimes will come back.

in the 90s you see these sorta things common with mercs because some genius decided to give an okay on biodegradable wiring, overtime the insulation which will degrade it self and become some form of dust.. What year is your car?

My old trusted BMW E60 headlight wiring already dried, turned hard and started to crack. I went to a car accessories store, they quoted my RM350 for 1 side only. Not cheap though ...
