What is a P5 and P10 display panel?

P is basically stands for pixel spacing, and the numbers stands for the spacing in between each of the LED. Example, each of the LED gap in between for P6 display panel is 6mm, and for the P10 display panel is 10mm.

What is a pixel pitch?

Pixel pitch refers to the density of pixels. Pixel pitch is important because it influences the viewing distance. A smaller pixel pitch indicates higher pixel density and higher resolution. So, the viewing distance will be closer.


A P5 usually comes with 64 pixels across and 32 pixels down, whereas a P10 usually comes with 32 pixels across and 16 pixels down. In this case, P5 has higher density compares to P10.

LED message boards can display preformatted and real-time factory floor data messages sent by a PLC, PC, or other master device. The text message display can be controlled by any of the following:

ASCII input strings through the RS-232 or RS-485 port
Modbus RTU messages through the RS-232 or RS-485 port
Modbus TCP messages through the Ethernet port

Serial Methods
These methods use a communications protocol over either a RS-232 and RS-422/485, These methods are used for mostly numeric and alpha-numeric displays. They allow for the most control of any of the methods.

RS-232 Communications
This specific serial method requires the use of a serial port located on the PLC. This can either be a serial module, or can be shared with the programming port, if possible. Typically this port is setup to 1200 baud, no parity, and 1 stop bit. The setup is usually done with configuration registers/coils within the programming of the PLC, or via a specific instruction. With RS-232 communication, usually it's a point-to-point communication, that is - only one plc can drive one display. Also, you are limited as to the distance you can run the wires - typically 50ft. The best cable to use is 18ga 3-conductor, shielded wire. The benefits using this method is easy of use. The downfalls are that the distance is limited, and there is some additional programming required in the PLC. The protocol used is a simple, ASCII-type protocol. ASCII simply means any character with a code from 0 to 127 (refer to an ASCII chart for details). The protocol may also contain "addressing" - in which each display is given a unique address of 01 to 99 or 001 to 255. This allows for the opportunity to drive several displays from one serial port from the PLC (although this is not recommended for RS-232, RS-422/485 is better suited - see below). For numeric displays, the protocol is <STX>AANNNN<ETX> - where <STX> is the ASCII code of 2 (like pressing Ctrl-B on your keyboard)- AA is the ASCII code representation for the address - NNNN is the ASCII representation for the number to display, and <ETX> is the ASCII code of 3 (Ctrl-C on your keyboard). Since these are ASCII codes - to send the number 1234 to address one - you need to send the codes (in decimal notation) - 2, 48, 49, 49, 50, 51, 52, 3 - Note that the numbers are represented by ASCII codes (48, 49, 50). Additional protocols are documented and supplied with your display - for displays that contain cell lights or alpha-numeric LEDs. Programming PLC using ladder logic: You'll need to setup a range of registers for your message. Each register may contain 2
haracters, so the first one may be setup with the start code (2) followed by the first digit. Typically you'll have an instruction to convert numeric data to "string" type data into a series of registers. They you will have to move these, in the proper order for the protocol above, to your message registers. Then there will be a special instruction to send the data out the serial port. If you have trouble communicating from your PLC, the first step is to make sure the display works by using a laptop with Hyperterminal - and manually type the message in (Ctrl-B 011234 Ctrl-C as in the example above). If that works, you can then hook up Hyperterminal to the PLC and have the PLC send the string. You can verify it by looking at the result. Most problems occur due to issues of the proper sequence of characters - or by trying to send out actual numbers, instead of the ASCII codes that they represent.

RS-422/485 Communications
This specific serial method requires the use of a serial port located on the PLC specifically for RS-422/485. This can either be a serial module, or can be shared with the programming port, if possible. Typically this port is setup to 1200 baud, no parity, and 1 stop bit. The setup is usually done with configuration registers/coils within the programming of the PLC, or via a specific instruction. With RS-422/485, you can control multiple signs (usually up to 32). The distance is useful out to 4000ft. It's also very important that each end of the link be terminated correctly. The best cable is 18ga twisted pair (1 or 2 pairs, depending if you need to receive data), shielded. RS-485 sometimes differs in that it may only use 2-wires to communicate both back and forth. LED displays by Electronic Displays support both 422/485. Also, RS-485 may require "bias" to have each wire go to a known state. Please check your serial module for details. Many issues have occurred due to the result of not having bias enabled on a serial device. Other than the physical transport, there is no difference in the protocol or programming from the RS-232 method above.

Production counters have been around for as long as manufacturing. Technology enables you to use the same sensors to do a lot more than simply count production - they can gather valuable production data about the manufacturing process to help you drive improvement.

PRODUCTION COUNTING SYSTEMS IN MANUFACTURING
Traditionally, production counting systems are used to keep track of the number of items produced in a plant. However, there is a lot more information, and a lot more useful information, that can be gleaned from these systems. Count sensors can be linked to OEE software capable of generating 100+ metrics from those sensor signals. This leads to the distinction between production counters and production monitors.

WHY USE PRODUCTION COUNTERS?
Every manufacturer needs an accurate count of what they produce. It's a given. However, what is less understood is that production counters can be used for much more than just counting – they can be used to drive significant improvements in manufacturing productivity. What do we mean by this? The same sensors used for counting parts can be used to generate dozens of meaningful and insightful metrics that provide a comprehensive window into your manufacturing operations. Consider this:

A Production Counter tells you how much you made
A Production Monitor tells you how much you made AND it helps you make more
Using the same two sensors one might use for production counting (Total Count and Good Count) a production monitor can automatically track Counts, Rates, Cycle Times, Production Times, OEE, Six Big Losses, TEEP, and Targets.

How does it work? It's simple. Enter your shift schedule (to establish Planned Production Time) and scan a barcode for the start and end of Changeovers (to capture Planned Stop Time). Provide two sensors from your manufacturing process, and two pieces of information for each part:

Production monitors are really that straightforward. That's why whenever someone wants to implement a production counting system, we recommend they seriously consider upgrading to a production monitor. As an added bonus, many production monitors also offer in-depth historical analytics (see below).

Look at it this way. Good decisions are based on good information. Great decisions are based on even better information. By leveraging the same two sensors you use for production counting you can greatly expand your world of information.

TYPES OF PRODUCTION COUNTERS
There are a variety of different kinds of production counters used in manufacturing. Here are three common types:

TYPE HOW IT'S USED
Whiteboard Portable (on wheels) or fixed (wall-mounted) writable boards. Whiteboards are typically updated at the start of each day, at the start of each shift, or hourly (optimal). Posted information typically includes counts, down time, and targets. Whiteboards convey a lot of information, but the information is manually captured and not updated in real-time.
Electronic Counter Plant floor counter showing production counts for the day or shift. Some electronic counters alternate between showing production count and production speed (rate).
Production Monitor Plant floor production monitors that use the same sensors as electronic counters but develop a far richer set of information. The most effective production monitors:
Track losses to perfect production using OEE, Six Big Losses, and TEEP
Update metrics in real-time
Capture and record metrics for historical analytics
Use color changes to instantly communicate when attention is needed
Provide contextual information (e.g., show performance information when running, down time information during breakdowns, target time for changeovers, remaining time for breaks, etc.)
How to Use A Production Counting System
An effective production counter provides an accurate count of what is produced. An effective production monitor drives improvement at all levels of the company. For example:

Operational improvement can be achieved by enabling plant floor employees to “win their shift”:
CONVEY BY ASKING... METRIC DESCRIPTION
Expectation Where should we be? Target Quantity of good parts that should have been manufactured.
Performance Where are we? Actual Quantity of good parts that have been manufactured.
Achievement How are we doing? Efficiency Ratio of Actual to Target. An Efficiency score of 100% or better means your team is winning their shift.
Tactical improvement can be achieved by providing supervisors with “quick win” analytics tools such as Top Losses and Short Interval Control.

Strategic improvement can be achieved by providing managers with accurate and trended historical information that puts all manufacturing losses in one actionable context (as shown above).

The same two sensors used for a production counter can generate dozens of insightful metrics right out-of-the-box when connected to a production monitor. Use a production monitor to display a simple set of real-time metrics on the plant floor (e.g., Target, Actual, Efficiency, and Down Time) and to deliver key historical metrics and analytics to supervisors and managers (e.g., OEE, Six Big Losses, and TEEP).

What Is Andon in Lean Manufacturing?

Andon is a system developed to alert operators about an issue on the production line in Lean manufacturing. What Are the Types of Andon?
There are two main types of Andon. They are listed below.

Manual
Automatic
Manual
The manual type of Andon refers to a cord/rope hanging from the ceiling above the assembly line. When pulled, it creates a signal that a problem has occurred. Ideally, there is a cord positioned at every operational station. This practice increases efficiency and allows operators to understand which is the problematic station quickly.

The signal triggered by a given operator can be in the form of a simple light that appears on a board or an industrial tower over the machine. This alerts manufacturing technicians that there is a problem as the idea is for everybody to stop working until the issue is resolved. Good practice in Lean is for all technicians to swarm around the problematic station and provide their input to the problem. A second pull of the Andon cord authorizes the line to continue.

Automatic
This type of Andon refers to a system that can automatically sense when there is a problem with a given station. The main difference compared to the manual type of Andon is that there is no human effort involved in alerting the system. Usually, this happens through a built-in logic within the operating machines on a given manufacturing station.

Apart from the automated input to a board, they are also characterized by sending notifications (through SMS messages or other digital notifications) to team leaders or external departments (such as Maintenance). This eliminates the need for a specific technician to alert external parties if the station needs their attention.

What Is the Purpose of Andon?
The primary purpose of Andon is to enable better communication and improve the flow of information between manufacturing operators, team leaders, or external technicians in case a production problem arises.

Furthermore, the concept behind Andon to “stop the line” as soon as a product defect is found, aims to reduce the likelihood of transferring it further down the process. The idea is to catch problems early because it becomes more costly to fix them later in the production cycle, especially in a manufacturing environment.

What Are the Cords of Andon?
The cords of Andon represent different lights that appear on an Andon board. Their purpose is to show the status of a machine on a given station or the nature of the problem that has been found. Most Andon boards utilize the color-coded cords below.

Green
Yellow
Red
The explanations of the colors of the Andon are described in the following sections.

Green
The green cord of Andon signals that operations are going normal and there are no issues on a single station or across the entire production line. When the lights on the Andon board of an assembly line are all green, the process can continue as there are no impediments.

Yellow
The yellow Andon cord is a signal that an issue has been detected. However, it’s important to mention that the yellow color is related to a smaller problem that, if not addressed, could turn into a big one. Those types of issues are a common phenomenon in a manufacturing factory. That’s why, to maintain efficiency, they don’t require the entire line to be stopped until they are fixed.

Whenever a yellow light appears on the Andon board or other system, a manager or a team leader should go to the particular workstation and help address the issue promptly.

Red
The red Andon cord represents a signal that alerts everybody that a production problem or defect has been found. It’s common for a yellow light to turn red if a manager hasn’t been able to solve a problem or has determined that a smaller issue is more significant. In this case, the production line stops until the problem is solved. Whenever that happens, all operators swarm around the problematic station and discuss potential solutions.

A good practice is to have a digital Andon board linked to some electronic devices (phones, computers) of technicians from other departments. The idea is to automatically send notifications to relevant specialists who can contribute to solving the problem. This speeds up the entire information flow and helps re-activating the production line on time.

What Are the Examples of Applying Andon?
The most prominent example of applying Andon is from the production factories in Toyota. Each car traveling down the production line is accompanied by an indicator light that acts as a signaling system. When an operator works on the vehicle, the system visualizes a blue color, meaning that work hasn’t been done yet. Once the work is completed successfully, the light turns green, which means the car can continue to the next station. However, in the case of Toyota, if a problem arises, the indicator light turns red, which triggers an orange color on the Andon board. If the problem cannot be fixed quickly enough, all systems turn red, stopping the line until a solution is found.

Another example of applying Andon comes from the “Customer Service” division at Amazon, proving that the method can be used outside of manufacturing. Customer service representatives use an automated Andon system once a customer reports that a given product is defective or the item doesn’t match its description, etc. If the issue is recurring, the customer service specialist has the autonomy to “pull the Andon cord” and stop the shipment of the defective product until it is fixed.

How to Use Andon in Lean Manufacturing?
Andon is used by implementing Andon cords on the production line, connected to an Andon board. The board is usually positioned at a central place within the production line and visualizes the status of all manufacturing stations. Once an operator detects a severe product or process issue, they have the autonomy to pull the cord or press an electronic button. This initiates a red light on the station and signals the Andon board where the problematic place within the process is visualized. The idea is for all operators to temporarily stop the production line and engage in collaborative discussions to solve the problem and eliminate its root cause.

Andon is a leading system in Lean management as it enables the Lean principles of build-in quality. Through Andon, companies make no compromise on product quality, even if that means slowing down the entire production for a certain period. At first, this can be counter-productive. However, it ensures higher team efficiency and customer satisfaction in the long term.

Custronics LED PRODUCTION COUNTER DISPLAYS AND DATA ANALYTICS
Part of a worldwide manufacturing group, Sanoh Uk based Bristol manufacture brake and injector pipe assemblies for car manufacturers including Jaguar Landrover. As part of their philosophy of continuous improvement during the manufacturing process, they approached Custronics LED Displays to provide a system capable of monitoring and displaying the current production state on eight of their manufacturing lines.

Custronics designed and manufactured a floor-mounted display fixture for each of the eight lines that also included a data acquisition module to monitor the closed contact count output from the PLC running the line. Each display fixture shows the target and actual values required for the shift, as well as the efficiency achieved. To make installation and any layout changes on the factory floor easier, each display fixture is linked to the main control server through a wifi network installed by Custronicscontrolsystem.blogspot.com. To allow centralized monitoring from the shop floor, Custronics provided a double-sided display measuring 5M wide by 1M high that was suspended from the factory roof. This display shows the Target, Actual and efficiency values for the current shift as well as the actual production figure achieved by the previous shift. In addition, a ticker display is included at the bottom of the display for any information that needs to be conveyed to employees or visitors. The software provided by Custronics allows managers to configure shift times, set target figures for the shifts, and monitor in real-time the actual production status of all lines without having to go to the shop floor. As a demonstration of the effectiveness of the system, within minutes of its installation, a production issue was spotted on one of the lines.

Rotary encoder is a device that converts shaft's rotation angle into electrical signals (pulse) and provides an output.
In case of incremental type, rotation direction is detected by A, B phase output timing.
In case of absolute type, rotation direction is detected by increment/decrement of output code.
