This applys for a ford transit radiator I own, but the steps are the same, you just change the dimensions according to your radiator.

1.) Some of the materials we'll need. The plate of aluminium 4/10 I bought has 1mx2m dimensions and it's very cheap around 10euro, you can make around 8 shrouds with it so if you find it somehow big you can buy a smaller one.
You will need also some screws, I used some 3x40 and 3x10 with nuts.

2.) It's better before we starting cut the aluminium to make a plan with paper. I used some classic A4 papers with tape. We have to measure the dimensions of our radiator, mine is 27cm length, 15.5cm width and 3.5cm thickness. Also we must calculate the gap between the fans and the radiator, it's better to have this around 2-4 cm, I used 3cm. So the thickness of the shroud will be 3+3.5(from the thickness of radiator) = 6.5cm.

And here it is if we fold it.

3.) After that, with the help of the paper-plan we made, we outline with a marker on the aluminium. We use a ruler also to measure if the dimensions are correct.

4.) We cut the alumimium with a classic mettalic scissors. (don't use a plastic one tongue.gif)

5.) Then with a wooden or plastic item we start to give a form to the shroud, just the way we fold the paper-plan.

6.) Then we secure the shroud, you can make this with many ways like screws or tape. I used tape.

7.) It's time to make the locations for the fans. We put the grills on the shroud and mark the holes where the screws will be. Then with a ruler we measure in order to have equal distances.

We put again the grills on the shroud and design the diameter.

8.)Next step is to create the holes of the screws where the fans will be stand. We can use a drill or dremmel but because the aluminium is so slim we can make this very simply with a cross-headed screwdriver and a small hammer.

Then with a big screwdriver and the hammer we make the follow in order to cut after in circle.

9.) We finally cut 3 small pieces of aluminium with length of the radiator's width(15.5cm mine)+6cm=21.5cm and width of the gap between fans and the radiator(3cm). Then we unite them in one with some tape. The +6cm is because we calculate 3 cm from each side in order to screw that piece of aluminium on the shroud.

10.) Last step is to make some holes in shroud's sides for screw that piece of aluminium, and to make 2 holes each side of the shroud for securing the radiator & the shroud with straps. That's it the shroud is ready!
(sorry for the last picture my camera seems to burnout )
