It can't transfer individual file more than 4GB because PS3 able to detect external hard disk in FAT32 format ONLY,
and since individual file limitation for FAT32 is can't be larger than 4GB.

As long as your Pioneer sound system have HDMI IN (not HDMI passthrough) and HDMI OUT, you can connect your system like that:-
For both video and audio: PS3 ---HDMI--- Pioneer sound system ---HDMI--- LCD

If your sound system not have HDMI IN, then connect as follow:-
For video: PS3 ---HDMI--- LCD
For audio: PS3 ---OPTICAL--- sound system (providing sound system have OPTICAL IN)

According to spec, look like your sound system no OPTICAL IN. So you can't use optical cable from PS3 to sound system.

You can connect your system as follow:-
PS3---HDMI---LCD---AV cable(normally red and white colour)---sound system

You can't get actual dts or AC3 sound from PS3, but still can produce sorround sound via Dolby Pro logic II.

LINE 1 is ANALOG IN? if yes, then select LINE 1.
No need any setting at LCD as long as connect to AUDIO OUT at LCD.

Yes, you can swap between 2 hdd without format.

If you swap to other PS3, then it require format.

You should quit game before eject game disc. It might corrupt your save files if game in saving process while eject it.

What's your firmware in old HDD (80GB)? 3.55? If you already updated to 3.55 in old HDD, PS3 won't request to update to latest firmware when you plug-in new HDD.

These steps I did last time when upgraded my 80GB to 320GB.
1) Update to latest firmware.
2) Backup all data using backup utility to ext HDD (FAT32).
3) Put in new HDD (without formatted first). PS3 will request to format the new HDD.
4) Restore all data from ext HDD.

From all steps you posted, look like nothing wrong. Maybe your 3.55 firmware file corrupted (guess only)??
Try to re-download 3.55 firmware from Playstation.com MY or use my method update PS3 to latest firmware first.

Not necessary. But PS3 will request to use latest firmware during it want install software to new HDD. So, you need plug in thumbdrive/ext HDD with latest firmware in order to proceed further.

Depend on what method you update your PS3. through PS3 itself or use thumbdrive (download from playstation.com first).
If you always use PS3 update firmware, then just update first before change HDD.
If you use thumbdrive, then not necessary update first. PS3 will request update during new HDD installation.
So, not to say which method is better, anyhow you need to update to latest firmware in order to use new HDD.

I not sure whether Sony change something in latest firmware which request to put in thumbdrive with latest firmware every time you change HDD.

Since you got latest firmware (assume your file is not corrupted) in thumbdrive, why not put back your old HDD (80GB) and update your PS3 to 3.55 first. As I know, if your PS3 already installed latest firmware, PS3 won't request to update any firmware during new HDD installation.
